I just had my iPod Classic replaced from the same issue.
once i plugged the iPod classic into iTunes it worked fine.
After one day, while plugged into iTunes, it prompted me to download the new firmware for the iPod. I did so, and it said Download compelted. nothing more. When I tried to perform a sync a few minutes later, the iPod Classic screen went blank. It's showed blank ever since.
I've followed all known iPod troubleshooting.

I Start up iTunes and Plug in iPod Classic and get message 'Unable to recognize your device at this time'. Device Manager (windows) shows 'Apple Recovery(DFU) USB Driver'. I even brought it into Genius Bar in Tampa, Fl. They plugged it in to AC adapter and the screen finally lights up, showed low battery level.

Support person stated the firmware needed to complete. After a few minutes,plugged into AC, He said firmware update completed., and also said the Factory supplied USB cable was not working to charge the unit and that could have been the issue with the combination of the firmware upgrade.

- Before I left the store, I asked, so i can just plug it in and let it charge and i should be good to go? they replied yes.

I also bought a AC wall charger unit as well. Griffin PowerDuo #487 (good with ipod classic).
As soon as I got to work, i plugged in to my pc via USB and, and incredibly, the same issue! Unrecognizable, and same driver loaded. Apple Recovery (DFU) USB Driver.

I unplugged from PC and used the AC outlet via Griffen PowerDuo for iPod, same result of black screen. No powering up. I'm am so frustrated, as this is now the 2nd IP classic that has done this.(first one replaced )

It does me no good to go to the store and have a GENIUS BAR person plug it in and work. I can't seem to plug it into any thing, pc or power outlet, and have it work. Has anyone seen this or have a way to get the correct drivers to install? Thanks for putting up with the novel. Ang

I have talked to a number of people using iPods on PCs where the front panel USB port just won't sync or charge the iPod properly. If you are using a front panel USB port on your PC, try using one on the back. Another possibility could be to try a self-powered USB hub.

It doesn't make sense that you charged your iPod at the Apple store, and then went home and plugged into your PC, and now the iPod refuses to work. This sounds typical of a really low battery charge, but that should be OK if you left in the Griffin charger. Anyway, an iPod with a good battery should play continually for 30 hours (audio only)
The drivers for the iPod are provided by connecting the iPod, and the iTunes software launches automatically.
Is the iTunes software up to date on your PC? Should be version 7.6!
Did the Apple store use a PC, or a Mac to update your iPod? If they used a Mac, then you have to restore your iPod, not just update the software.

Dale, Yes, I absolutely agree, It should work. The tech at the store used a special cable (didn't see it for sale) that connected to the iPod, then the other end was a firewire end, which plugged into an AC adapter. He never plugged it into a Mac, and when the screen lit up, he informed me that the download of the firmware was on the iPod already, but because of no power or battery very low, in combination with my USB cable not charging, well, thats why it stopped. He left it in the charger for a few minutes while he explained some of his theories, and then mentioned that the firmware finished installing, looked like the iPod rebooted. and I did see the Music menu, we had loaded previously, before iTunes at home informed me the iPod classic had an upgrade available.

Also the driver that the PC now recognizes for the iPod is the one mentioned above. After looking for this a little closer, I found it stands for 'Apple Recover (Device Firmware Upgrade) USB driver.

I suspect it is at the same state, which means it has not completed it's firmware ugrade, and even when I plug it into the wall, it doesn't complete. So I'm thinking the download was not complete. So I feel I need to find a firewire port, sinc the tech mentioned that sometimes even the back USB ports don't give it enough kick when the battery is low or dead. So I'm stumped. Since I don't have a firewire cable from Apple for the iPod.

Yes the iTunes is 7.6, the latest and greatest.

Any other suggestions are greatly appreciated.

The Applestore uses a special gadget for iPods. The newest iPods don't support FireWire connection, except for charging. Anyway, your external Griffin box should charge the battery just fine. I think you are not getting a good charge, and your replacement may be bad. The AppleStore wasn't really much help, as they didn't give the charging process much time. Plug in your iPod to the charger, and don't touch for about 30 minutes. Then plug into your Mac with the USB cable, and give the update another chance. I would suggest that a Restore is your best bet, and not an update. That will restore your iPod to factory original, with the change to any updated software that Apple has for your model.

Dale, Thanks ever so much for your quick intelligent responses. After spending time with an Apple Rep, they feel that I should send it in. So that is what I have done, I have the prepaid DHL package that I'm sending out today. They pretty much sounded like you in the options to get it to power up and since it was not doing that, no other trouble shooting stategies would work. They agree that the Charger should be working to get it going.
Any ways, maybe 3rd time is a charm.. I will not, however, perform any ugrades to the iPod Classic when i get it. :}
